Screen Printing vs. Plastisol Transfers

When I first started my Chaos Wear, my original plan was to use ‘inkjet transfers’ as my printing method, simply so that I could produce them as and when I needed them. Just like most start-up business owners I had this nagging voice in the back of my mind asking ‘what if it doesn’t work out?’, so I wanted to keep my costs to an absolute minimum. I bought a heat press and a vinyl cutter so I could contour cut. After literally months of not being able to get along with my cutter I decided to change my business model and outsource my printing, I figured a couple of benefits of this would be that the printing would be to a better standard if I left it to the professionals, any error would cost them and not me and I had more time to spend on actually running the business.

I then began looking into different modes of printing and screen printing seemed the best option. The biggest problem for me was that my designs were very colorful and detailed, and since screen printing is billed per color, it wasn’t looking good (I would very much advise you guys to pick your printing method before designing your shirts). The other problem was that I was offering my designs in 5 different sizes in mens, 4 sizes in womens, 5 sizes in hoodies and 4 sizes in kids, so for example if I wanted to order 5 of each type for 20 designs I would have ended up ordering 1800 garments in total! the nagging voice in the back of my head was ready to explode!

After doing some research I found out about plastisol transfers, for those of you who don’t know what plastisol transfers are, it is the same process and quality as screen printing, however, instead of printing directly onto the garment, the design is printed onto release paper and then is heat pressed on, below is a video of the process to help you get an idea of what is involved (the t-square it tool is helpful but not a necessity)

Printing Plastisol Transfers

Are you a textile screen printer who’s looking for a new product to sell or a way to increase your profits in some of the jobs you’re printing now? Heat-applied plastisol transfers may be exactly what you’re searching for. They can increase sales and profits and they’re cheap and easy to make. Although plastisol heat transfers are not for the complete novice, they’re simple enough that any textile screen printer who regularly prints with plastisol should be able to make them.

The basic process for producing heat-applied plastisol transfers is uncomplicated. You print a design with plastisol ink, but instead of printing it directly on the garment, you print the design on special paper. The paper is then passed through a conveyer dryer where the ink is heated until it has gelled just enough to be dry to the touch. It’s important not to cure the ink too much.

The resulting print, called a transfer, can be stored until needed. When you want to apply the transfer to a T-shirt, place the garment in a heat transfer press, put the transfer on top of the garment, ink side down, and close the press. The heat and pressure applied by the press will force the ink into the garment and finish curing it. When the press is opened and the paper is peeled off the shirt, the ink remains behind. When done correctly, a heat-applied plastisol transfer will be as permanent as a direct print and under some circumstances nearly indistinguishable.

Why Use Transfers?
Why would you want to print transfers that require extra materials (the paper), extra labor (the transfer application process), and more equipment (a heat transfer press) when you can print directly on the garment? There are several situations where plastisol transfers are actually more efficient, economical, and profitable than direct printing.

For example, suppose you have a contract to provide decorated T-shirts for a once-a-year event but you have no way of knowing in advance how many shirts will be sold. If you prints too few shirts, you will unnecessarily limit your sales. If you prints too many shirts you’ll take an expensive loss on the unsold shirts. However, if you print the design on transfers, you can take the transfers, a transfer press, and a stock of blank shirts to the event and decorate the shirts to order. At the end of the day you have some unsold blank shirts, which you can put back in stock to sell another day, and some surplus transfers, which only cost you a few cents each so you can afford to throw them away. Sales are increased and waste is reduced.

Plastisol heat transfers may also be the most profitable decorating method when you have to reprint a design frequently, but in small quantities. Let’s assume that you have a design that you print four or five times a year, but each order is for a small quantity of shirts. The labor involved in setting up the press each time will significantly increase the cost of the job. If you print an entire years supply of transfers in one press run, you can store them, then quickly and inexpensively apply them to blank garments as each order comes in. Job costs are considerably reduced and the shirts can be decorated in minutes.

Plastisol heat transfers are also a popular method of decorating baseball caps. Baseball caps are difficult to print well because of the complications involved in printing on a curved surface. Transfers for baseball caps can be printed very quickly because the design is so small that you can print several on one sheet of paper. Applying the designs is also quick and easy with a special cap transfer press that automatically wraps the transfer around the curve of the cap.

Another factor in favor of plastisol transfers is that, for beginners at least, only simple, inexpensive equipment is necessary. Although large transfer companies that produce millions of transfers a year use complicated and expensive production equipment, for printing small orders or to get started in heat transfer production, a simple press, easily manufactured by the screen printer, a conveyer dryer, and a heat transfer press is all that is required.

T-Shirt Screen Printing Made Easy

T-shirt screen printing or ‘Silk screen printing as it is often called, has been around in one form or another for decades. From the simpler hand printed method, to large fully automated presses, the principle remains essentially the same. A negative image of the artwork is burned onto a tight mess that is stretched between a frame or ‘screen’. The image itself is opaque. Ink is pored onto the mesh, which is then forced through the holes via a squeegee that is either hand drawn or automated. The opaque negative image will not allow ink to pass through it, and so the positive imprint only is then printed onto the t shirt, which is placed beneath the screen on a platen.

A typical screen-printing set up can cost anywhere from $8,000-$35,000. depending on the amount of stations (platens) you use and the complexity of the press itself. A large conveyor heater is needed to dry the t shirts. An exposure unit, a make shift dark room, and a washing station to clean the screens.

Tshirt screen printing has one distinct advantage over other alternative methods available. It is fast. Between 30-90 t shirts an hour can be produced from a simple 6 color press. Ink costs are minimal too. However, because it is time consuming to set up and clean the screens, most companies charge the client a one time set up fee for each color separation. The screens are usually stored in case the customer ever needs to reprint.

The pros of screen-printing are: a very clean solid color print. Great for logos and sharp text. Perfect for mass production and keeping the printing price low. Excellent durability for washing and re washing many times before fading. Will last many more wash cycles than its counterparts such as digital printing (as used by large online ‘print on demand’ companies such as Café Press).

Cons of screen-printing: Not really suitable for photographic reproduction unless you are willing to have a lower grade of photo image. Each color has to be printed separately, and so there a separate screen has to be made and stored for each color. Screen-printing can also be a messy business to enter into.

Environmentally speaking, the t-shirt screen printing industry has cleaned up considerably over the years. Many companies, will only use enviro friendly soy based ‘plastisol’ inks. These are water soluble and odor free. They contain no air-polluting solvents or volatile organic compounds. The manufacture, transportation, storage, use, and disposal of their plastisol inks do not cause injury, illness, or environmental contamination when used responsibly.

Screen Printing vs. Digital Printing – What’s the Difference?

For years t-shirt printers have used screen printing as their preferred method for printing designs onto t-shirts. The only other alternative used to be iron-on designs or transfers, which was a very different type of product. Many people remember the transfers from the late 1970s and early 80s as thick rubbery designs that would sometimes crack or peel. Another problem with iron-on was the fact that it was time consuming to do multiple t-shirts. Screen printing was a much more efficient process, allowing t-shirt printers to do multiple t-shirts faster while creating a higher quality shirt. Screen printing had long become the standard in the t-shirt printing industry. The standard until digital printing starts to evolve.

As the computer gained popularity in society, so did graphic design. The ability to design unique graphics on computers has become one of the most sought out skills in today’s job market. More and more people are using their computers to create unique t-shirt designs. Still, computer generated designs were still printed on shirts using the screen process until the rise of digital printing. The digital process is the new era of t-shirt printing, allowing a printer to print designs from a computer directly onto a t-shirt. Digital printing is the 21st century alternative to screen printing.

Faster and Cheaper

Printing with screens is still widely used by t-shirt printing companies and is still a quality process, but the digital process has quickly become the chief alternative for small runs. The set up for digital is much easier and cost effective. In the screen process one has to set up a screen for each color the design takes, which means that the more complex the design is the more screens the printer is going to need. This increases the manual labor which is going to increase cost. When a screen printer prices their t-shirts, they always charge more for more colors. With digital t-shirts there are unlimited colors and no screens, just one flat fee per t-shirt. Instead of setting up all the screens beforehand, the only set up digital requires is a pre-treatment of the t-shirt, which gives the shirt a solid base and prevents the digitally printed ink from smearing. This is a much less time consuming pre-printing process.

More Control

Digital printing offers much more control during the printing process than screen printing. Digital printing gives a printer the option of auto-matching ink. Instead of mixing inks, the screen printing way, ink matching allows the digital printer to print any color from the original design directly onto the t-shirt. The digital ink process makes it easier to print multi-colored designs digitally on t-shirts.

For a large order of t-shirts screen printing is still going to be the main option most t-shirt printers choose. The only downside of digital printing is the manufacturer needs multiple printers in order to speed up the printing process. Screen printing can print more shirts at a time, making them ideal for large orders. This is the main reason why digital printing hasn’t completely taken over the market. Some day most t-shirt printers may only do digital printing if printers become large enough and are able to handle bigger orders. Until then screen printing and digital printing will continue to work together. It will be up to the printer to decide what process is more efficient for each individual order.

However, digital printing is making stride. A decade ago digital printers were rare, now most t-shirt companies have a digital printer and use it for all single t-shirt orders.
